have you tried putting the rack over very hot coals to burn off the grease and junk?
I'd personally avoid cooking on rust... taste might be affected.
However, rust... a little extra iron won't hurt. (Just kidding).
If it's small spots here and there, you'll be fine. I guess in my mind's eye I see streaks of rust running up and down the grill.
I'm actually surprised to hear you have rust on your rack. I'm pretty lazy at cleaning my grill, but when I do it cleans up nicely. Have you tried an scouring pad?
If you live near a home depot or lowe's... maybe even wal-mart, you can buy a replacement rack for the grill.

I grill pretty much every wekend. And yes my grill has a tendency to have that offending rust. But don't dispair little lady! Fire up that grill as usually, Let all the gunk and stuff burn off. As it burns down take the grilling brush and scrape it as clean as possible. Of course that doesn't get rid of the rust right? Well here you go. Wait until the fire dies down. Get a clean cloth or a couple of sturdy paper towels will do the trick. Put some olive oil on the rag or paper towels and then wipe down the grill. Cleans everything right up. Let the grill sit for about 3-4 minutes and your ready to go. No harm no foul. The grill is perfectly safe and no horrible rust taste.

Make sure you heat the rusted portion and scrape it off. No it is not good for you and indicates that metal oxidation is taking place. A better idea, made aluminum foil pouches and put the meat inside. This way the meat stays moist and does not come in contact with the smoke, rust or carbon residue on the grill. I do this all the time and the meat always comes out moist and tender.

Go to KMart and buy a grill brush they are cheap and you can brush off all the rust and you can do this all summer long to keep your grill clean. Don't put your meat in contact with the rust. I doubt it is good for you and it won't taste good.
Good Luck. Happy grilling.

The heat of the charcoals will kill any and all germs on your rack that you missed. We have done it and nobody got sick or died. . foil messes it up but I have seen people do it that way along with spraying the grill with Pam before they start the fire.
