i have my crankshaft @ tdc w/reference to the mark in the bellhousing window, i have my camshaft @ tdc w /the camshaft locking tool, & my fuel injection pump locking pin will insert into the locking slot, all i can figure is somehow i am off on the fuel inj pump timing. can anyone help? thanks!

Comparing to a Rabbit. With the belt off.....On the fuel pump gear teeth(on the backside -towards the pump you will see 1 groove in it as you rotate that gear around. I believe the proper place for that groove is the 12 o'clock position Then it is set for Number 1 cylinder. Then it is a matter of sliding the belt on with the others remaining in their positions. Check after the belt is on by hand rotating the engine using a socket on the crank nut and see if you can go a full rotation without it stopping or sticking somewhere. (that sticking would mean a valve was hitting the piston) Return it backward and recheck your marks. Once you can do a full rotation with out any stops. tighten up the belt tensioner. You should be good.

I bought a 2006 TDI Jetta last year. After driving a TDI Peugot in Spain and getting 50 mpg, I decided to buy a diesel when I returned to the States. The Jetta now has 24000 miles on it and the most expensive repair was the second oil change($90). The next oil change I did myself cost in parts $35. Diesel is the alternative fueled car you can buy now.

TDI engine uses an electrionicly adjusted injection pump and cannot be set to factory spec's with out a scanner or VAG-VCOM to see where the injection timing currently is.

This is done by plugging into the cars electronics through the OBDII port under the knee panel...PURPLE Socket.

The reason, to reduce smoke and run the engine clean, the computer needs several inputs to tell it how to set ultimate timing.
These inputs change the dynamic timing and so you need to set the timing with an electronic scan tool or other computer driven programme.

Sorry to tell you this but the basic setting you have done is only to set it up so the engine can run....you then use the programme to set the timing acording to coolant and fuel temperature .

You could run it to the dealer to have them set it, or check with TDI CLUB to see if there is anyone close to you with a lap top and VAG-COM programme.

Hope this helps you understand why without a scanner, you cannot do the final step.

The injection pump pully has to holes across from each other to help balance, however only 1 hole is correct, indicated by a slash in the pully when straight up. The cam is locked by a plate tool inserted in the rear of the cam and should be equally spaced with the use of feeler gauges. the pully should then be loosed and tap free ( tapered shaft ) or it will never line up as teninsioner is adjusted. Try Again

I had exactly this problem & had to study it to get mechanic to fix it.
This is what happened. Drove car in to get water pump changed, picked it up, ooops won't start. Later it would run but not have any power. FIX ? The cog belt runs the whole shebang, when it is removed the injector pump jumps back about two cogs. Upon replacing belt you must advance the injector pump the two cogs forward to compensate the jump two cogs back. I looked it up in a Chilton's or other VW diesel mechanic book.E-mail for further if needed.

You need to turn the crankshaft one revolution, and reinstall the fuel injection pump.
