Dang, I shouldn't be teaching you this, but I've had a few bottles of beer and I'm feeling kinda evil today so here's a favorite weapon often used in street rumbles among fraternities up north, take a medium sized padlock and lock it, then take a handkerchief(preferrably a big one) and tie it in a squareknot to the middle of the padlock, shove the padlock out of sight into your pocket with the end of the hanky sticking out and voila! you now have a ready to use improvised ball and chain mace. Perfect for a free for all in the streets : P

If you're going the stick route, don't just pick one up off the ground. It'll almost certainly have been down there a while soaking up moisture from the ground, making it soft. It may also have a lot of insects on and in it. Instead, get one that's dead standing or hung up in some branches (same goes if you're looking for wood to start a fire). It'll be drier and harder. And use a hardwood, like ash or oak or something.

Another thing to do is look at weapons in their most basic forms, which I would describe as stabbing, cutting, bludgeoning, and projectile. And then look at things like "Can this be used for stabbing?" or "Can this be used for bludgeoning?"
Examples:
Can a 3 or 4 D cell Maglite be used for bludgeoning?
Can a Phillips screwdriver be used for stabbing?

Get it?

Is there a specific weapon you're thinking of?

The simplest home-made weapon would be a tirejack, crowbar, or even a length of pipe that you could carry in your car.

If you're looking more towards a nunchuk or a shiv....just think about what they are logically and do it. I don't think you'd need us to tell you how to put two sticks together with a length of rope/chain and you can get everything you need at Home Depot.

Just be careful, just as the others have mentioned...it's likely that carrying something is illegal in your area and, on top of that, anything you are carrying can be taken from you and used against you as well.

Why make one, just about anything you can get your hands on can be used as a weapon.

Check the legal requirements of your state and the federal laws. Nowadays almost any effective home-made weapon is illegal.
