the hassle wouldn't be worth it, honestly. too many chances for things to go wrong, you may not be able to get on base, he may not be able to leave base, what happens if the pass is rescinded at the last minute?

Don't bother him while at AIT, he still has to be in the barracks by a certain time and possibly restricted to base, in which case your only suprise will be that you will not be able to access the base to even visit him.
Wait until he graduates.

When I was in AIT one guy's girlfriends flew up to see him on pass. It was an overnight pass. You don't need to surprise him if you do decide to go see him. See what kind of pass he has. (on-post, off-post, overnight, weekend, etc.) That way you both can plan accordingly.

Depends on his MOS and what the pass regulations are. It may be difficult to coordinate or easy. I would have to know where he's stationed and what his MOS is to answer more clearly.

You can. But I would tell him first. He needs to decide where he's going to be, what he wants to do... it won't be long. I did it when my husband was in. Worth it.
