use MDF (medium density fiberboard).
The size and power of the sub will determine the thickness of the wood. A small or medium powered 8" or 10" sub needs at least 1/2" MDF, higher powered 10's, 12's or 15's need at least 3/4", and some high output subs (JL 13W7) call for 1" or more, especially on the side that the sub mounts to.
Larger boxes may require internal bracing.

Use a good wood glue (titebond 2 or 3 is the best I have found)
Make straight, square cuts.
Use nails, staples, or screws to hold the wood together. This is just to hold it in place until the glue dries. Use enough glue to seal the seams. Airtight joints are what you are looking for.

you will probably be better served to go to the local stereo installer dude and see if he will sell you a used box or a cut-out that he isn't going to use ........... this box is tuned for max sound and you also have to be able to cut one (1) inch thick wafer board --- it ain't easy to make the box ... this way you will get what you need and you will be using the box and not trying to re-do and re-cut and work over ...........................etc etc well any way -- good luck ........... buy a used box and use the new woofer and if you do not like the looks of the used box then you gots the pattern to build a new box and cover it to match yo ride -----------------

wal mart man 10" sub boxes (you bulid "screw it together") for 15 bucks (sale) and a 12" for 40 bucks

4 pieces of square plywood nail and silicone them together trace around speaker cut out with jigsaw

Look it up on yahoo you'll find on how to do all this but it requires wood, gluing, and porting, and making sure its sealed not as hard as you think.
