Are there any structural, design, cosmetic, or mechanical differences between the two models?

The biggest difference between the 2 model years is the availability of AWD (all wheel drive) for 2007, but there are also some package content differences & minor cosmetics but no actual design or structural differences.

Fusion is Ford’s entry into the midsize sedan market.
Inspired by the Ford 427 concept car (itself a tribute to the
company’s landmark 1960s muscle sedans), Fusion is based on
Ford’s CD3 (Mazda 6) architecture. Fusion has a bold exterior,
remarkable driving dynamics, good fuel economy, advanced
safety and plenty of interior room. All are combined with serious
attention to value and the environment.
Early results show that almost 40 percent(2) of Fusion customers
come from competitive vehicles — such as Toyota Camry, Honda
Accord and Civic, Volkswagen Passat and Nissan Altima. Fusion
customers might also move up from Focus or move over from
Mustang. Some may even be previous Taurus owners.

Before Fusion, the midsize sedan market was dominated

I've had an 2006 and now I have an 07. 2007 has AWD, navigation, sirius satellite, rear spoiler and iPod port. I like the 07 a lot better. There are always downsides to getting a car the first year it is in production. There were little quirks in my 06 that are not in my 07.

For the 2007 Fusion, Ford is attacking Honda and Toyota. Only problem with this is that if all three cars sell for $25,000, in 2 years the 2007 Fusion will be worth about $9000, while the Honda and Toyota will be worth around $15,000. Based on this, I'd get a 2006 since it's already depreciated dramatically.

There are many cosmetic differences, but only 1 big one I'm aware of.

Side air bags are now standard in the 2007, and have increased their safety rating dramatically.

Another nice feature is the addition of the IPod jack, so you can plug your IPod or other MP3 player in and play it through your stereo. If that's important, just double check to make sure it's there. The earliest 2007 models didn't have it.

AWD is an option in 07 (not 06). That's the only major difference.

lets see they both are fords so there liable to break soon so you need a Chevrolet or the best option is go get a Toyota with a 22r
