I know that they are meant for kids but the Lunchables are actually quite good.. especially the Chicken Dunks and the Chicken Shake-ups (either chedder or BBQ). Its something differant at least and you dont have to warm them up!!

I hear you there my husband takes a cooler everyday for his lunch also no access to a microwave for the last sixteen years. I make potato salad, tuna and macaroni salad, left over spag or tater toot casserole, or what ever i can heat up and put in a thermos for his lunch, fresh fruit or canned, sub sand witches, egg salad, ground Bologna, every once in a while i`ll drive to the gravel pit where he works and take him something also. cheez its are nice change also,

Try making a wrap instead of a sandwich. Depending on the ingredients he likes you could put cream cheese, ham and/or turkey slices roasted red peppers (dry well with paper towel before adding and do not add directly on wrap or tortilla), lettuce, cheese or pimento cheese spread, etc. roll it up and put in airtight packaging. Add a little dressing such as ranch or vinegar and oil he can put on it.
My husband always likes leftover fried chicken (homemade of course) and potato salad in his lunch. That is good served cold.

Pack him a fruit salad but make sure you sprinkle some lemon juice over the fruit to keep it from turning. Also, make him sub sandwitches and do mix up the breads. With different types of bread, it mixes up the flavors. Add different cheeses as well. See how he feels about cold left overs as well. Take a regular salad and dress it up with grilled chicken.

Pasta salad made with bow tie pasta, ham, cubed cheese, chopped veggies such as onion, celery, bell pepper and a bottled italian dressing. Change it up by using different pasta, meats and cheeses. For example: replace ham with salami or pepperoni, use cubed mozzarella, chopped tomato, grated parmesan, onion and peppers. Greek: use orzo, combine with feta cheese, black olives, onions and peppers, use a greek vinaigrette. He'll be meeting all his nutritional needs and won't get bored because you change all the ingredients, but essentially, you are making the same thing which will be easier on you. No need for a microwave! :o)

I often grill extra portions on the bbq for the following day's lunch.
Ie. beef/chicken kabobs.
Make sure to slice the onions/peppers/etc nice and thick so they remain crunchy and don't wilt.
The next day, add some tzatziki and pitas to his cooler, with the kabobs, and voila. Something different that still tastes good cold.
Cold soup is another one, if your guy has eclectic taste buds.
Side dishes add wonderful variety too, instead of chips, give him some beef jerky - guys love meat, and it's filling. Or, gourmet cheese slices and apples, with sliced pecans and drizzled with honey or maple syrup.
I guess it depends on how much you want to spoil him! ;) (don't be surprised if he comes home with a huge grin)

I have sent hot food in a small Thermos for my kids and they say it stays good and warm. I have sent the following;
Soup
Mac and Cheese
Roman Noodles
Spaghetti
Or how about a Chef salad with meat, egg, lots of fresh veggies.

you can try making the sandwiches as wraps using tortillas, or putting the ingredients inside a pita pocket or on a hamburger bun, sometimes just changing the bread can be a good change
or using pita bread, put pizza sauce, cheese, pepperoni, browned hamburger, etc. into plastic bags so he can make his own pizza-bread (kind of like lunchables)
place meats and cheeses inside of rolled-out biscuit dough, bake until dough is cooked through, microwave in the morning and wrap in foil to keep warm

when your fixing supper cook an extra piece of chicken breast filet or even pork steaks make decent cold sandwiches and yes bolany gets old. does he like salads? perhaps a salad with bits of meat mixed in. Even a taco salad could be sent. My advice though is ask him before sending it. no one wants to sit down to lunch and realize what is in their lunch box is something they don't like to eat.

How about tortilla wraps.
I take a tortilla and spread ranch dressing on it, sprinkle lettuce and cheese on it and a couple of left over chicken strips.
You can also do this with cream cheese and lunch meat.
