There is always going to be some cost. However, I have a solution for you.
Vista Print will let you design your cards and all you have to do is pay s&h. Will cost you around $5-$6.00

That is where I get my business cards.

If you have Word, it can do business cards; I used to print my own. (You do need to get cardstock from an office supply store)
