How about hunk or lover? Usually nicknames come about naturally, from an occasion or a feeling, or even by accident. Those are the best. Does he have a hobby, like for instance if he reads a lot of books, he could be booker. You don't have to look to hard to think of a personal one just for him.

My mom used to call my dad baby duck! He might not like that though it's not masculine either. how about allie oop. He was a really strong guy in an old song. I used to sing that to my brother because he braged about kicking peoples b**ts all the time so I called him allie oop.
