Ok, you make it as usual. Cover it with foil while still warm. When you are warming it, drizzle some milk so it goes into the pasta, cover it and warm slowly in the oven until hot and bubbly again and the shells will not be hard, I promise you!

Try par baking (cut the in initial bake time in half). The next day let the mac n cheese come to room temp, then finish cooking. The key is not putting cold starch (noodles) in a hot environment. The heat shocks the starch and causes it to harden.

Sure can, we freeze the leftovers and reheat in the micro with no problem so I cant see reheating refrigerated mac n cheese being a problem.

You can, but it might work best to microwave it when you reheat it. Just make sure to sprinkle water on the top-- this will help cut down on hard shells.
