My brother-in-law wore a beenie cap to bed... he got so used to wearing it that it was like it was a part of him, just like his hair is a part of him... it became a natural part of his body.
Try slipping it off his head just once, while he's sound asleep & see what happens... if he doesn't wake up, then repeat the process every time & get his head used to the idea of being without it.
But.. if he wakes up & puts it back on, just let it stay... because if the relationship is one that's 90% good, you don't want to cause friction between the 2 of you over a cap... it wouldn't be worth losing him because of it.

Is it something to do with a fear of losing his hair? Maybe someone told him that keeping his scalp warm at night might stimulate follicle growth? Odd sleeping habits can be off putting, but if it doesn't stop you from sleeping, is it really such a big deal? I like quirks in people personally. My significant other only goes to sleep listening to book tapes, now I'm adicted too.

Danger. Habitual behavior like that indicates some early childhood trauma that has been sublimated into the cap. This could be very deep. It could mask other problems as well. He needs to do some therapy. You need to know that he can take that hat off before you climb in with him.

You must have a favourite pillow, or bolster, or something. So does he- except perhaps it comes in the form of a baseball cap. It could be his security blanket. :)
i have seen such cases before. a guy who holds his hankerchief whenever he feels nervous or stressed- its his security blanket. but when he found the love of his life, he stopped. it takes time.
why are you so bothered? it isnt weird, really. its normal. some people have security blankets. some dont.

at least he is getting some sleep..
