This is a pretty weird question. For starters, sure, dress the kid up as a religious figure. But what, exactly, does this have to do with attending Sunday school?
In case you're not aware, many children who attend Sunday school dress up for halloween as typical halloween characters - pirates, ghouls and other disgusting things.
There are also a number of nun, monk and priest costumes out there. Not too many Jesus or Mohammed costumes.

Hey, if people in my community can dress up their 5 year olds as "Spawn" and let them go out in public, I don't see why your kid can't go out as Jesus. You might even get points for originality if he is entered in a costume contest.
The robe is the hard part, the cross and crown of "thorns" are easy. Make the cross out of cardboard, and put some straps on it to hold it to his back. Cut some actual branches (thin, bendy ones) off of a bush or tree in your yard, and snip the leaves off, leaving part of the stem. Twist it into a circlet that will fit your boy's head, and hold it together with bread ties. Decorate the cross, robe and tips of the stems ("thorns") with fake blood. Put the fake blood on his wrists and feet, too (if he is wearing sandels). A little makeup will create some great fake bruises, like a black eye, etc.
I'm supposing your 5 year old REALLY WANTS to go out looking like Christ Crucified? If not, just choose another costume.

I think it is adorable. Jesus was a public figure and other public figures are used all the time. The object these days is the secular holiday anyway not the reasoning behind it. There are no longer the leaving of treats for the evil spirits so that they will not pose problems for you in ways of tricks. You did know that was the reason for it didn't you and that it is on the eve of All Saints day?

why not have him make just the cross piece made of cardboard with wood style shelf paper. instead of thorns have him wear a crown of evergreens.

it is okay as long as he is not doing it in a blasphimsis way, ask yourself, is he doing this out of protest or because he loves Christ enough to follow him? if it is the first, then it is not good, if it is the second than let him worship in his own way.
