cant see where the leak originates.under the intake is a plastic box obscuring the view.its fuel injected cast iron 90' v-8

Depending upon the type of intake.. probable crack on intake behind alternator or from heater hoses.. plastic for coolant passages and they seem to break at times... check for that
Any work done to this thing previously in say the past 6 months?

Short Answer: Yes the valves could possibly be bent. This is a common issue with these engines. Your options are: 1) Install timing chain, Pull the engine through by hand two complete revolutions of the crack shaft and see if you feel anything at all. If you feel compression and no binding, try and start the engine and hope for the best, if it is timed correctly and starts, check the compression. 2) Remove the heads and inspect them. Have them inspected and reworked. Do a leak test and then install timing chains. 3) Have the engine rebuilt. In Jacksonville Florida, it costs $3600 and comes with a 3 year 36000 mile warranty. A Final thought is these engines are difficult to work on, and a timing chain on one of these engines is time consuming. If you are going to tackle this yourself, Buy a book, follow instructions exactly, and plan on lots of money. If you have not worked on one of these engines, or are not mechanically inclined, let someone who is do the work.

2000 ECONOLINE, EXCURSION, EXPEDITION, F-150, SUPER DUTY F SERIES
ISSUE:
The intake manifold may leak or weep coolant from passenger side gasket at right rear corner of head-to-manifold joint.
ACTION:
A new unique passenger side intake manifold gasket has been developed for service and will be available in production later in 2000. This gasket is not to be used on the driver's side. When ordering parts, continue using the existing left side gasket and use the revised gasket for the right side. Refer to the applicable Workshop Manual, Section 303-01 under heading "Intake Manifold Removal, In-Vehicle Service" for procedure details.
NOTE: TAKE EXTREME CAUTION NOT TO ALLOW FOREIGN MATERIAL TO ENTER INTAKE PASSAGES WHILE MANIFOLD IS REMOVED. USE TAPE TO COVER INTAKE PORTS IN HEAD WHILE MANIFOLD IS REMOVED FOR GASKET SERVICE.

Don't know if the above Technical Service Bulletin from Ford helps, as yours is a '97 E-350. But that was the information that MOST CLOSELY describes the symptom you are experiencing. If you want to know a good secret to replacing the intake gasket(s), the intake DOES NOT NEED TO BE REMOVED. Simply remove the nine 10mm bolts that hold secure the intake manifold to the cylinder heads, as well as the two 10mm long bolts that secure the thermostat housing with the upper rad hose to the intake. LIFT up the intake on ONE bank of cylinders, and remove the old gasket, and slide the NEW gasket into place. Repeat the procedure for the other bank. re-install the bolts. Refill the cooling system, and start and bring engine to operating temperature to verify the leak fixed. Hope this helps. Good luck.

The "Plastic" intake manifold cracked on my 2003 5.4L triton engine, is this a normal occurence, and why would Ford use plastic for this part?

i own a repair shop,,and that doesn't help me very much,it could be coming from about anywhere on the top of it you need to take and look at it and see if you can tell where its coming from,since I'm not there i cant see it,but if i had an idea of what it is doing i might can help,good luck with it,i hope this help,s

Water leak, could be the heater hose outlet on top of the back of the intake manifold, or the by pass tube under the intake manifold is rotten.
