I was wondering if I just sand the door using sand paper say 60 grit with no paint thinner or heat gun will the paint chip even more? My biggest fear with sanding using sand paper is that I would have to sand the entire door frame in order to make the entire door frame surface uniform, which would be a hassle.

My other question is that the wooden door has some minor paint chips that I want to fill in. What should I use to fill in the small paint chips in the wooden door?

yes , some paint will chip, because, the paint it self is that hard and less bond to other material,
borrow grinder or something like that,, you can always call a carpenter

i know that with us, every time we painted our wood doors, we never sanded them down, just painted over the current surface. if you're really that determined to sand off/sand down the imperfections of the door, i'd suggest that you ask your local expert at the home depot where you should rent the industrial strength sander to do the job properly. as to the gaps and chips that need filling, i would just suggest you ask that same rental clerk at home depot where he keeps the "filler," or "nail hole filler," which is a paste-like material used to fill in the divets created in drywall when screws are inserted to attach the panel to the studs. hope this helped you!!

why are you tryin to sand over paint anyway? your best bet is to sand the whole thing and repaint. otherwise its gonna look like shoddy craftsmanship
