Is there an assembly manual or diagram for the BW4405 transfer case? I'm stuck with a bad fork and sliding gear. The oil pickup tube apparently cracked also. After having my explorer sit a the shop for a week without any work done I've decided to tackle the repair and reassembly.

Also is there a torque guide, for those fasteners around the case. And what do the pinion mounts get torqued to, can this be done on the car in park without damaging anything?

I've looked for a rebuild diary but couldn't find one.

That is a Borg Warner 4405 transfer case BTW

Sometimes the same places you get the rebuild parts from will offer the books for sale.
The best bet would be a book like the Chilton Total care book (it's a vehicle specific repair manual) which will have a complete teardown etc. and I find is based off the Ford shop manual.

Same would be a subscription to the alldatadiy website which is $24.95/yr per vehicle which is a total service manual like the independant shops use.

I have found, unless you have a sympethetic ear of someone, most car dealers and independant shops won't copy as it could get them in trouble and takes from their profit margin. All they will sell you is the $299 manual from Ford for it usually.

looking around, I've found ebay selling some for $500 or so.. if you want to take a chance on it.

I'd suggest that you contact someone at a shop that has Mitchell On-Demand computerized manuals or that you visit the local Ford dealer. Ask to purchase copies of the pages for the tranfer case rebuild. That way you don't have to buy a whole manual, just the pages that you require. It's a possibility that they won't sell those to you but I know that a shop I used to work at did that fairly frequently. Worst case scenario, you could go to the local public library and see if they have or can get, the proper Ford truck service manual.

You may have to check at the auto book store or on e-bay
for a service manual.
You may have to use an exploded diagram alone.
Talk to the service manager at the local dealership for info.
