I have a 95 that does the same thing. When you push the switch to change tanks the valve does not open all the way and part of the gas gets sent to the engine and the rest goes to the other tank. If the other tank is full, the fuel pump will still send the fuel to that tank and the fuel will be pumped out the overflow. Make sure the receiving tank is close to empty before switching tanks.

The Part you need to replace the the Fuel Tank Check Valve. The Ford Part number is: F8TZ-9285-BA and listed for about $65. The Valve is what keep the gas in onetank form the other. Very common Problem, and most Dealerships carry the Valve in stock.

The fuel tank check valves need to be replaced. There are check valves on each tank to keep the fuel from siphoning from one tank to the other. This was a recall in the 90-93 models, and extended the warranty coverage on the check valves to 12 years and 150,000 miles, but is expired now.

Each tank has a pump with a shut off return valve. If the back tank is pumping gas in the front tank, the front fuel pump is not good. If the front tank is pumping gas in the rear tank, the rear pump is not good. I mean the the fuel pump assembly is not good.. Dealer item only for the assembly.

If the fuel tank switching valve is hooked up incorrectly the return fuel from the fuel injection bar can be returned to the wrong tank. I would check the plumbing of the switch valve.

My 94 has a switch that I have to flip to change from one tank to the other. Just a thought.

could also be a broken baffle inside tank or sending unit may be inaccurate as well. may not allow filling of tank if baffle blocking vent or return hose. or maybe its a smaller tank. or maybe that beast drinks gas bad!!! any leaks?
