VitrualDub will join AVI files together for you and is free. For conversion to DVD I use WinAVI Video Converter which sadly isn't free but is the fastest and easiest thing I've found (and I've tried a lot). There's loads of converters out there that will convert from AVI to MPEG etc but WinAVI takes an AVI files and converts directly to DVD compliant files so all you have to do is burn straight to disc and you're done. You can get a free trial version from the link in my Sources list below.

I use cucusoft to convert between formats and then use TMPGEnc to put the files together and edit chapters etc. Cucusoft cost me about $20.
