styrafoam is a very good tool to use but i used an imaginext castle and knights i got for christmas 4 yrs ago

A box for the main body of the castle. Toilet paper rolls the center part, Paper towel cardboard center makes a good turrent. A pointed paper hat made to fit the top makes a roof for it. Stick it to the side of the box, Best to do four one in each corner but two on the front corners. The toilet paper rolls get little hats as well and put on either side of the door. cut out a gate/ bridge to fit using string instead of chains to raise and lower it. Paint the whole thing like stones or bricks. One castle. Flags for on top can be made from paper glued onto toothpicks

Foam is great, but not any styrofoam will do.
You want 1"-2" thick insulation foam, it comes in large (typically 4'x8') sheets and is available at places Home Depot or Lowes.
With a "hot knife" or "hot wire" cutter you can slice it up any way you like, and fairly quickly. The thicker foam can be used to form outer walls and the like, while thiner foam can be used for details. You can slice through pretty easily with an xacto type knife, just make sure your blades are new and sharp.
A note on painting, pink foam, like any styrofoam type product will melt if its hit with spray paint. You will want to paint the first layer by hand (black or dark gray for stone, cheap craft acrylics are great for this) and you can then safely use a lighter color spray paint to give the castle some depth of color.
Hot glue is ok, but not great, a better product would be liquid nails, I believe they make a "craft" product, but their normal product is just fine.

I think the best way is to make the foundations in cardboard then just finish it off with any material you like. You can attach decors on it like fake mosses you can buy at craft stores, color it, place flags, attach wooden-like panels for the doors and windows, or coats of arm.
The only problem here is the pattern for cutting out the boards. Check out this site, it might help:

I think you should make the foundation out of plastic or rubber (more preferably plastic), and then make the rest out of packaging peanuts, like the stuff that you get in a package from UPS, by gluing the peanuts together into a house like shape.

styrafoam. its amazing trust me, use paint and paint it, and use hot glue to glue it together. they also have shaped styrafoam too. you could also use cardboard, water bottles as towers, boxes etc..

moon sand, i know for sure they have it at target, probably wal mart too.its not like regular sand and its for making things really cool
