For a Float, I would assume that "BIG" means something around 8-12 feet in diameter... so paper mache is out of the question.

You'd want to make a series of half circles (18 of them at least) in the correct radius out of something like 1/8th inch ply or hardboard, or even cardboard.... you'd use them as vertical "longitude" lines that will attache to a vertical "pole" with two notched in at the "equator".

You can then wrap this with strips of cardboard about 2 inches wide to provide a "rounder" surface. THEN cover with sheets of brown paper soaked in diluted white glue or starch (okay, now it IS paper mache).

In my mind, it doesn't have to be PERFECTLY round... you could paint it a very light, bright yellow, and THEN attach poly-fiber batting to give it a fuzzy surface.

Then hit it with several different shades of yellows and oranges in spray paint.

What about using paper mache like they use to make pinatas?

Or you could spray paint some styfofoam in the shape of the sun.

traditionally, people sculpt the shape they want out of chicken wire fencing, and then they twist tissue paper through the fencing opening....you could make a sun that has a round/ ball center, then have triangles (maybe a bit wavy) sticking off...or tie on some yellow nylon strips so that they blow in the wind like sun rays.

How big? Basketball size use a basketball.
Anything bigger use paper mache and paint over it.

You can always find odd huge stuff at auctions if you have time to check them out!

HOW big?
If you get one of those BIG rubber balls from WalMart, you can use it as a base...cover it with paint or crepe paper.
If it doesn't have to be 3D, cut it from a large piece of cardboard or fabric. If you use fabric, you can spray it with starch to make it stiffer.
