my dad made my brother a robot costume when he was about 8yo.
take a box that will fit him to his hips (so he can sit)
spray paint it silver. attach wires (phone cords work too) and buttons from phones and electronic devices to it (hot glue works well)
get tubing from driers to make his arms -
he wore grey sweats and sneakers to be comfy
i can't remember what we did to his face, probly just silver paint and lines drawn to make him like a tin man

We are going to be corn on the cob. She will wear a yellow hoodie (she will wear the hood with a hole in the top). She will pull some hair thru the top and spray it yellow. She will wrap a poster board around herself, with holes cut out for her arms. Then staple yellow balloons all over the posterboard,
and wear green pants.
May or may not win, but I think it will be different.

It doesn't really matter what the costume is - you really need to have good makeup to win a contest. Don't expect to just buy one and win.

Since 4 year olds never stop dress him up as the Energizer Bunny (Complete with drum) and have mom or dad chase him.
This worked for a friend of mine. the dad chasing him was by accident but then again he was only 4 and excited about Halloween and tricker treating.

How about a jellyfish? Get a clear umbrella and paste glow in the dark glow sticks in it. Take strips of plastic cellophane and use as 'tenacles'. Dress him up all in black, and tie or fasten 'fish' to his suit so they look stuck in the tenacles.
