the clutch is still working ok, but when i removed the clutch cover to check it was nothing dangerous i noticed the clutch basket has gouged a groove out of the inside of the cover. the niose only occurs when the lever is pulled in and there is nothing loose and no obvious free play in anything behind the clutch cover.I have not touched anything on this engine prior to this noise appearing, any ideas would be appreciated.

if the basket as gone as far as touching the clutch cover I will instantly try and see if the main clutch nut has worked loose, or any of the secondary bolts. Apart from that I am not sure what else it could be. I put my money on the main nut. That nut should be VERY tight, 50 on the wrench. And the tab lock on it should be tight, not loose.

Do you have the correct amount of free play in the clutch cable.
Without free play, the cable would pull the clutch actuator further than required and pull the clutch to the cover.
Without seeing the bike, that's all I can give you.

Seems to me that the primary shaft nut is loose.That's the most obvious thing.you would'nt feel it if you tried to move the basket by hand

main shaft nut btw all that metal out of the gouge is floating in your oil
