Sounds like a serious slit has been seen on the underside of the space shuttle.

I would be inclined to do the same thing as I always do when I encounter a gash underneath something: rather than eliminate it altogether, just inject some hot goo into the slit and move on.

They have a kind of heat-resistant foam patching material. If the "gash" is large enough to need repair, they can squirt this stuff into it and smooth it out - like spackle.

If the damage is too great to repair this way, they would have to send up another shuttle to pick them up and come home.

Make interlocking pieces, as puzzle pieces, instead of tiles. They could also thread them into the vessel and interlock each other for added strength.
