Belt tension Okay. Can only be heard by fellow riders. Had it on stand with engine running in gear. No noise heard. ??

Tension is one issue. Alignment is another.

If the pulley is improperly spaced from the hub or the front and rear pulleys are not aligned with each other ( due to axle adjustment) the belt can skip on the outer or inner edge of the rear pulley.

Look close and see if the belt is favoring one side of the pulley.

Also measure from the swing arm pivot to the center of the axle, the distance needs to be the same on each side or it can cause the belt to " track ' to one side or the other.

Get a laser and sight it along the wheel pulley to the transmission pulley. The odds are your custom wheel pulley is not spaced right (to far out or to far in).

You didn't say anything about the bike tracking sideways so I am guessing that you have good rear wheel alignment and the frame is not bent.

You may have a flat spot or dirt on the pulley, you dont say how many miles are on the belt; if it has a good amount of miles or hard miles it may have strecthed the ridges & that would give the pop noise your talking about.

Time for a new belt I'd say, don't wanna get stuck in the middle of no where!

no fix, nature of the beast, mine does the same after 20,000 mi on the belt.
