I always think pop up cards are interesting. This site has a pop up birthday cake card, with pattern and directions. You can apply your creative talents to make it more personable. Maybe stamp Happy Birthday on the front and make the cake and candles out of different colored card stock. You'll think of something.

I have the most fun when I personalize the card to the other half (like for example: if he is into sports football, you can get stickers or rub-on transfers) and make a card with a theme, or you can use brads with his name (brads are usually used for scrapbooks, can find them at your local craft store, in the scrapbooking section). You can use different colored paper and stencils or use the different colored paper and cut out his name and use that on the card. Good luck and no matter what you do, he should love ya for it...
