I would suggest some type of clay like sculpyclay for building a castle or make one out of paper mache.

One you decide on the type/style of Castle that you want to do, you have some designs listed above, that you can print out to give a guideline.
Paper Mache' instructions/ recipes below.

Ingredients:Water Flour (one part flour to one part water)
Strips of Newspaper, about 1 inch wide

Directions:
Mix flour and water in a large bowl (2 cups of each is a good amount with which to start) until it makes a smooth paste.
Dip in the newspaper strips, one at a time, remove the excess paste from your fingers and lay the coated newspaper on the form to be papier mâchèd.
Smooth out the wrinkles and continue to place coated newspaper over the surface until completely covered. When the surface has totally dried, paint your own design using acrylic or poster paint.
We use gauze plaster strips to form bigger and more riged projects.

My son built a castle with a 7'x7' cardboard box, with toilet paper rolls for turrets. It was easy to cut the hole for the drawbridge. He built the inside (the keep) with folded cardboard, made ladders from popsicle sticks, and made flags from toothpicks and construction paper. He painted the outside with gray paint, then filled in the lines of the bricks with black paint. It turned out to be a cool castle!
