Boris Karloff. But none of Karloff's previous roles had involved so much sheer suffering before. The make-up took three and a half hours to apply each day--a long and tedious process. Removing it took less time, but involved a great deal of pain. He was following in Chaney's footsteps in more ways than one. But it makes sense make then had poisons the first tin man from the wizard of oz he suffered a reaction to the aluminum powder makeup, as it had coated his lungs as he breathed it in while it was applied daily. Consequently, Ebsen (at that point in critical condition) had to be hospitalized and leave the project. MGM did not publicize the reasons for Ebsen's departure and not even his replacement, Jack Haley, initially knew the reason.
The makeup used on Jack Haley was quietly changed to an aluminum paste makeup: although it didn't have the same dire effect on Haley, he did at one point suffer from an unpleasant reaction to it. Despite his near-death experience with the makeup This makes you wonder what was in the makeup a few years before so it is understandable at an actor who makes his money on his looks would be worried.
