don't know the movies because I've never watched them but if Darth Vader is his favorite character you could get a cake shaped like him or the death star.

it's got different activities and games designed for kids.
for example: Make a pillow fight fit for Yoda (it's in the archieve section)
it looks like a pretty cool site and might spark a few ideas of your own. hope he has a good birthday
