I would like to strip paint off an aluminum cover and make it rust without weakening it! Thanks!

Any strong base or strong acid chemicals will rust it or react with it.

I am not sure of what you are trying to do. You want to strip the paint off? Why not just use a paint stripper, which is relatively cheap and readily available from any Home Depot or HIMs.

A "rusted" aluminum is less strong in this case. It is not like you are forming a strong compacted aluminum oxide, which is very strong. Whatever aluminum oxide you form is porous and flaky.

I am really sure what you want to accomplish but I hope this helps with your options.

Yes and No. Aluminum will very readily react with Oxygen gas to form Aluminum Oxide (the "rust" of Aluminum). However, unlike Iron Oxide, Aluminum Oxide forms a protective layer on the Aluminum metal which prevents further oxidation. Bare Aluminum metal will develop this protective Al2O3 coating and stop oxidizing, unlike Iron which, when it rusts, will eventually corrode down to just Fe2O3 powder.

Aluminum oxidizes with oxygen and forms a whitish coating on aluminum...It's never going to be reddish brown like iron oxide. You can get rust colored paint from a model train store.

Battery acid will make it corrode real nice.
