I made a sci-fi helmet out of cardboard over layed with many layers of ducktape. and believe me it looks real, like somthing for a movie and fits comfortably. probably safer than using a paint ball helmet. anyway, I need somthing to cover the ducktape like a shell that is either hard and looks like metal. maybe a glue compound or somthing that will harden like a shell?

How about polyurethane(several layers), or fiberglass? Both are relatively inexpensive, but the polyurethane is probably stronger.

Try Bondo. It is used for auto body repair. It is sandable and paintable. It is readily available at auto parts places.

paper will be perfect to use, if you glue it thousands of layers to make it stronger, and spray waterproof paint (with your favorite color)on the surface.

fiberglass with fibercloth and spraypaint.
