Someone athletic, but not too muscular, not too thin, and not too much of a "pretty boy".
How about "Joe Flanigan"? He's already in sci-fi roles, has a good sense of humor in similar roles?

Hmmm...good question.To pull this off we need someone who has classic good looks,an athletic build and not very well known.So I would choose Casper Van Dien,the dude from "Starship Troopers".
He even looks like a young Lee Majors.
