working on R2 Feet for R2-D2, was welded on outside of feet instead of in, so I need to smooth out the weld so it still holds together, but it looks better on the outside

you could heat it up with a acytelne torch and just chisel/knock it off

go to your local welding supply store and ask to purchase flap disks for a 4" grinder or flap wheels for a die grinder. They are abrasives that will leave a very smooth and fine finish. They come in several different grades of cut, like sand paper. I have used them for years on finished metal applications.

Grind the flats with an angle grinder when you get to the inside corners use a pencil grinder with a dome bit

If it was welded right it should hold. The weld is the merging of the two metals not the amount put on.

use a small grinder with a tiger sanding pad but be carefull not to take to much or if welded only on outside it could fall apart if it doesnt have sufficient penetration

slag hammer to knock off the big stuff, then grind smooth, for an even finner finish weld sand it, there also chemicals that can help with a fine finish

use an 41/2 in angle grinder with fine sandpaper disk

dremel tool or other rotary shaft tool with a diamond removal burr
