I'm a big fan of those homemade fleece throws.
You just get 2 panels of fleece- 2 or 3 yards each. In a different pattern (you can find something with his interests- ie. sports, movies, etc.) Cut little slits around the square panel. Each strip should be about one inch wide and a few inches deep. Tie each strip together. All the way around.
They're really cute, relativly cheap and it's something from the heart.

The only things I can think of right now are....
1) a mixed music (or video, pictures, etc) cd
2) a scrapbook with favorite photos and memories
3) a hand-painted Christmas ornament - you can get the clear glass ones or just paint over an old one

Make him a scrapbook/photo album with pics and cards you've given him starting with your first year. In between the photos and letters and cards..write poems and what was special about that year, what he taught you, what you remember of him.
For instance, year 6...pics, birthday card..."I remember how you picked me up after your shave and the smell of your cologne...it gave me such a good feeling..a solid safe feel. Thank you, dad. Thanks for making me feel safe."

How about a book of coupons. You can make coupons for all kinds of nice deeds you can do all year: sew on a button; wash his car; fix him a snack; sweep out the garage, etc.
He will love it.
