you need to go to the store and buy a needle especially made for stretchy fabrics. this happened to me when i was sewing something sheer and the needle made all the difference.

I had this happen to a material once, but it wasn't that stretchy, just polyester, never could figure it out. I came to the conclusion that it was a problem with the tension as I was using the right needle. I've sewn with stretchy material before and never had this problem. The needle I used for the more stretchy material was a 70. If you have good eyes you'll see a number carved into the top of your needle, very hard to see though.

Also make sure your tension is set right, test first on a swatch of extra fabric. Set your presser foot pressure to 0 and make sure the feed dogs are down a little. Not too much because I've had them low once and the fabric didn't go through, and you don't want to pull it as this will stretch the fabric more while you sew. See if it's the tension with the bobbin, I have a feeling that's what your problem is. Not just the needle. A needle will go through fabric no matter what (assuming it's not 8 layers thick of course), and catch the thread unless your tension is screwed up.

Get the correct needle for your thread. Also, make sure to use the right kind of foot for your sewing. I learned that with sewing stretchy material, you should use the zigzag stitch. Plan around with these ideas and all the other ideas suggest here.

Check to make sure that you machine is threaded properly. (Start from the very beginning rethread machine)
Check to make sure your bobbin is threaded evenly and is put in with the thread going counterclockwise
use a ballpoint needle designed to sew knits
Check your tension
make sure your pressure foot is down
make sure your thread did not come out of the needle when you started sewing

Good Luck

You need to use a finer needle (ball point needle for knits), and a good quality 100% polyester thread. Loosening the thread tension may also help.

If you are only doing a straight stitch, use a single hole throat plate and a straight stitch presser foot.

If you are using a zig zag stitch, you have to stay with a wide throat plate and presser.

You have to use a needle that has a small ball on the end and make sure you use stretchy thread or it will just break.

It might be the "timing" and for future use with knits, you might try purchasing a "walking foot" I initially purchased mine for quilting as it remedies the fabric from becoming bunched up and always leaves a smooth even stitch. I sew on knits all of the time, and started using my walking foot and found that it made it a breeze......even stitches, no bunching up, or unnecessary stretching

make sure you have the bobbin threaded properly and are using a stitch length recommended by the manufacturer, usually a very small stitch will work better with stretchy fabric. Also, make sure the tension is set to what the manufacturer recommends.

That's because you need different size needles for different fabrics. You also m ight need another foot made esp for this kind of fabric. Get the free homesew catalog. They carry all that stuff at very low prices. www.homesew.com
