For an easy & original costume, how about a bag of groceries?

Just take a paper grocery bag, cut the bottom out and cut down the sides to allow space for the kid's arms. Take empty spaghetti boxes and other light grocery items and staple them around the top of the bag (making sure to leave room for the kid!). Then take leaves from a large cabbage, fasten them together (hand-sewing works),and put them on the kid's head. This makes his head a head of cabbage in the bag of groceries.

My kid won a prize for this costume a long time ago!

That's a ruff one, over the years there has been millions of different Halloween costumes for young boys, and unless you don't wish to copy other kids costumes, I suggest you dress up as a stick, and go out tricker-treating as "Stick Boy" that's one that I have not seen yet.

Make a box that fits over his head and rests on his shoulders. Let it hang down about knee length and cut arm holes in sides. Paint it on all sides like a box of Kraft® mac n' cheese. I have seen them before and they are cute!
Maybe you can take a box of mac n' cheese to a blueprint or sign company and they can scan all sides of the box and print it, then glue the prints on the box.

What is he into? Does he like shows like Avatar or Spongebob, or is he more into things like Transformers or Power Rangers. The super hero is always a classic, as is a member of his favorite sports team, but he should really dress up as something he likes.

Don't dress your kid as a bag of bread...please...for the love of God, don't.

super heroes, NOT a bag of bread. maybe you could do a sheep or something in that category, or do something like a... something classic like a devil or a ghosty. those are always great.
