well, he's not my kid, but my girlfiend's little brother wanted to be Colossus from the X Men, so we made the costume together. theres not any older guys in his neighborhood, so i sorta have the big brother thing going on with him. its cool, he's a good kid.
Colossus is a giant guy made of metal and has huge muscles. so, we made a costume of foam shaped to look like muscles and used different fabrics and stuff to cover it all up. we had so much fun working on it. we did it every saturday for a month or so. he was so happy, and he had always just purchased costumes with his mom, so to have a costume that fit perfectly and was something he'd never have found really made him happy.

I don't have kids yet, but I remember the best one my mom did for me was a ballerina riding a unicorn. You wore pants that looked like the unicorn's back legs, and you wore the rest of the unicorn's body around your waist, held up with very clever suspenders. On the sides of the unicorn were sewn some ballerina legs, and from the waist up you dressed in a tutu and other ballet stuff, and low and behold, you looked like a ballerina riding a rearing unicorn! She did something similar for my brother, only he was a cowboy and had a horse. It was so creative and I wore that thing till I grew out of it (and even a couple times after that).
