My 2003 Cavalier's AC is Stuck. If you turn it to any setting but AC in the cabin, it starts making a mechanical knocking sound above the blower moter behind the glove compartment. Air does not blow out of middle vents on any setting and much harder on the outside vents. Is there a directional flap or door above the blower fan that could get stuck and if so, how can I fix it without a mechanic.

There is a vacuum-operated diverter (or possibly more than one) that, as the name implies, diverts air to the dash vents/lower vents/both as you switch from heat to vent to A/C, etc. It sounds to me like yours has either become jammed or partly disconnected somehow. A good friend had a problem not dissimilar to this when one of his kids accidentally dumped some pennies down the defroster vent on top of the dash; they jammed the vent and caused the blower to make all kinds of racket...I'm not saying this is necessarily what happened to you though. It might be as simple as a bad or disconnected vacuum hose to the diverter.

As far as fixing it...well, my advice would be first to take it to a professional, as it involves going under the dash and/or under the hood, and removing part of the blower assembly to assess the situation. Being a 2003 car, this should, I believe, be covered under warranty...I'd check into that first. If you are determined to try to do it yourself, I'd advise going to your local Auto Zone or Advance Auto, etc. and investing in the Chilton repair manual specific to your vehicle; it should have fairly detailed instructions on the blower, vents, etc.

what has happened to it is the fan is going out on it,its very possible something has fell down through the upper vent,,and gotten caught in the fan this will make it bend a blade or burn up the fan motor,,i own a repair shop,,and i have seen a lot of new cars with pencils caught in the fan ,,and it will burn one out,,if it still works and makes a horrible noise ,,it may just be chewing something up,,that has gotten caught in the motor,,you,ll have to remove the motor to check it out,,this is very easy to do,,i think on yours it can be done with out having to remove much from it,,look under the hood and see if you can see it out there,,and if not it will come out from behind the glove box area,,its been a while since i have worked on a cavalier,,they don't give much trouble,,good luck with it i hope this help,s..and have a good labor day.

Remove the blower motor many times they have a rat's nest in them.
It will have to be removed from the firewall by the engine, almost sure something will be in the way

Could be a loose vent hose. Check and make sure it hasn't come loose. Also it could be a cracked or broken vacuum hose to the heater control switch.

this could simply be a vacuum leak. Take it to the dealer or friend with experience in this area to let them look it over.
