Guess it would not be aerodynamic enough. Good question though. Ranks right up there in the top 3 in my book!

They are. The 'black box' is relatively small compared to the size of a plane, probably no more than 12 " cubed. Most of a plane is made of large panels that buckle and bend easier that a small piece. Try it with sheet steel. Get a 3 foot section and bend it. Easy. Now try it with a 3" piece.

Also the black box is actually orange, A bright colour that makes it easier to find in wreckage

because its to heavy. That box is protected by its surrounding as well . Its not just the material that its made of that keeps it usable.

once it gets to the size of a plane, the joints and connections is what makes it weak.

This is just like asking, why did Yankee doodle stick a feather in his hat and called it macaroni? Did he name the feather macaroni or what?
