My father used to design and make his own sidecars in the 1960's using pine and 3/16" hardboard. Use 3/4" ply for floor.
Draw out something you like the look of and make a scale drawing.
Needed a lot of paint to seal/waterproof though, but modern materials will make things easier.
Marine ply would be better but hardboard is cheaper to test your designs and its a lot easier to curve.
Major investment will be in a sidecar chassis to fit to bike.
Did you look for UK / European sidecar clubs? the US clubs tend to just buy stuff to fit to HD or Golwings (and pay lots for it)
Could look for old motorcycle magazines from 1960's?
(I made a bed cover for Mazda pickup in less than one day, fuel consumption went from approx. 26 mpg (25.67mpg) to almost 33 mpg. (32.97mpg) due to better aerodynamics)
Used couple of pine boards, couple of 3"x2"x6ft pine and 2 sheets of 8'x4' hardboard. proof of concept, now I'll refine it.

Design your own, it is not so difficult. One sheet of marine ply wood was all I needed. Draw it out on graph paper, scale the drawings up, then cut and shut. Looked uncannily like a small coffin though!

You could probably by a Velorex cheaper than you could build one.

Ha, imagine you had a passenger (or worse WAS the passenger!) in the side car, and it fell apart!

Just buy one. Its safer.
