I've replaced the upper and lower ball joints(both sides), control arm(drivers side), shocks(both sides), tie rods(both sides) and it still rattles like it's going to fall apart on me. I've tightened everything down. Every mechanic I take it too just tells me to replace the ball joints which I've done already. They were done less then 2 months ago. Nobody seems to be able to figure out just what is making it rattle so any suggestions on things to look at or try would be appreciated at this point because frankly I'm at a loss and I don't want to be driving and all of a sudden crash because my wheel decides to come off or something.

well check the sway bar bushings, also check the bushings for the brake caliper mounting. check all the mounting point for the front axle. check the front body mount bushings.

Everybody and their brother will have some theory or personal story relating to your woes, but it is impossible to know whats going on without putting the vehicle on a shake-down table or dyno. So it is hit or miss on what to do, but I really doubt that it will fall apart while you are driving. My Exploder had a similar rattle and I found the muffler was coming loose, welded that, still rattled. Finally I changed the front brake pads and the rattle was gone. The Ford brake pads are made to move just a little so as to shake off mud and debris when 4x4'ing. The NAPA pads I purchased were the premium pads and fit tight so as not to rattle. I also, at that time, found the suspension strut bushing was worn, and the washer was rubbing on the frame which may have contributed to the problem. check to see if your center caps are the problem. I'm not sure how that year model is made, but you really should check the radius arm bushings [if that year model is built like all the earlier models are] on both sides, and then check all of your shock absorber's bushings. I mentioned the center caps on your wheels because I've run across that more often than you might believe!

Use a rubber mallet to tap around the front end. u should be able to find the rattle then and repair it.
