i am trying to make a large chess set useing foam tile as a bord

I think that would depend on just how LARGE we're talking about, as each medium has it's size limitations. My first thought is polymer clay, for it's durability and pleasing finish. It's what the company Front Porch Classics used for their chess variant game, Chaturanga.

Then, for something even bigger, paper-maché.

Play-doh, or if you know someone with a lathe. Depends if your picky about your materials. Styrafoam would work well also, But Im not sure how to go about forming it.
