first your going to want to remove the driver seat and driver side carpeting. then cut a rectange or a square about 1/2 inch past where the rust stops and the floor is solid again. try not to destroy the metal you cut out because you can use that for a template to cut your new metal. for you new piece of metal get a piece of 1/8 inch thick STEEL. dont use aluminum or stainless.

take that big chunk of metel that you have cut out of the jeep and lay it on that new peice of steel. Using a sharpie or something else permanent, draw an outline about 1 inch bigger then the old chunk of metal. then cut the "new floor" metal using a cut off wheel or dremel tool.

now if the floor is really big then you might have to make some bends to the new metal. using a acetlyne torch heat the metal till its red hot and bent it to the desired angle.

when you go to install the new metal the easyest way it install it is to put the metal under the exsisting floor and tack it in place with a few welds. now you can weld using two hands. keep welding small beads about an inch long. each been you should switch sides so it doesnt warp the metal or burn through. just keep going untill its all one solid bead.

now your done. install you seat and carpet and your ready to roll.

good luck, any questions shoot me an email or somethin

I would cut the majority of that part of the floor pan out to keep it uniform and somewhat square. I think it would be easier. If you try to cut out the shape of the hole it's going to be a pain to weld a new piece in and make it look nice.

Be careful not to fall through the floor of your jeep...... you may get run over by your own car. How could you explain that to your Hospital and Insurance Company. ha ha

Just poke round the hole with a screwdriver until you find good solid metal.

well you have to check how far back it is rusted but you will probably just want to replace the entire floor board
