the refrigerant charge seems ok (hi-side 200psi & lo-side 65psi). Furnace & Condensing unit less than 2yrs old. Again, all ductwork sweats so badly it drips on the basemnet floor.
all duct runs are 4" and each are separate runs from the furnace. Shouldn't these be fed from a main duct drunk and shouldn't the individual runs to the discharge vents be 6"?

You nailed the problem. those Mini-Cooper ducts are strangling your air, causing way too much static pressure and way too low temperatures, leading to all that sweating. Ideally, you would have nothing less than an 8" run to a large room, and a minimum of 6" to a small room.

Having said that, this may not be the easiest problem to solve. The original contractor might have installed those spaghetti noodles due to obstructions in the framing that prevented larger ducts. Still, a competent mechanic would have never been a party to such a poor duct design.

I don't need to tell you to act quickly to resolve this problem. Mold, premature failure of the compressor, high utility bills, high relative humidity, condensation, and air balance problems are all associated with poor duct design.

After two years, it may be difficult to get the original contractor to
correct his work. Still, it's worth a try. Good luck and God bless you!

Sometimes they are but the main problem you seem to have is that the ducts need to be insulated. It is what is causing the dripping. When the hot outside air connects with the inside cold air, it condenses and moisture is formed just like when you get some ice water in a glass and it forms moisture on the outside of the glass. Insulate the ducts and it will solve your problems.

You have gotten good advice so far but I don't see anyone saying anything about checking the filter. A blocked filter and or a blocked "A" coil can give all of the symptoms you have mentioned.
