Best as I could tell, he was de-limbed and burned, but there wasn't much lung damage... in fact, after the battle his lungs were strong enough to yell out in rage at Obi-Wan with a nice, clear voice. So how did he gain a need of an artificial breathing device?

number 1, its a movie.
number 2, sitting next to a lake of lava, you get to inhale poisonous fumes and super heated air, that causes severe pulmonary injury, infact, many firemen die when exposed to such things. your question should be, why didnt Obi Wan get a respirator... my guess is, since he wasnt as mutilated, he was able to keep up "force protection" while anikin, after being so screwed up, was unable to, and suffered damage.

Well, I agree with Taila, but I also think that there was so much damage to him that his internal organs started to fail. That's why he needed the respirator. You mentioned him yelling in rage at Obi-Wan, I think that he was sooo full of rage and the dark side of the force that he didn't believe that he was still human, that he could do anything. I think that this resulted in a sort of adrenaline rush before his body couldn't function anymore.

By the time Palpatine and the soldiers arrived he had been exposed to the toxic gases of open volcanic activity. The likelihood of him even surviving the burns he sustained were slim, the lung damage was probably even more deadly.
Besides being only a movie, the time frame between Obi-Wans departure and Palpatines arrival isn't specified, and it was probably several hours.

There may have been tissiue damage. I don't know. That could be a Star Wars EU (expanded universe) thing. I would try going to the Star Wars site and do a search on Vader and see what comes up and if you can't find it you can easly sign up and post a message and all the Star Wars fans that are there can give you a great answer.

Seeing at how badly he was burned - he probably had alot of smoke inhalation which did a lot of damage to his lungs. When they transported him - he had an oxygen mask on. I suppose this would be the reason why he needed a respirator to breathe in the later episodes.

I agree with the above but also think he might have been exposed to some dust which entered his lungs and go stuck in there and damaged the air pockets and so he's lucky he can breathe At All.

it might of been an easier way to edit voices in the sences to what ever they wanted him to say you do not see his mouth any more it is under the mask how good would you breath with over half of you gone and burned to a crisp?

His body was badily damaged from the lava. His suit was computerized to keep him alive. The computer synthized his voice so he could be heard better.
