The town is excited when Chef returns to town after world traveling with the “Super Adventure Club,” but the boys notice something is different about Chef. It seems that Chef’s new sense of adventure has gotten the better of him and the boys try to save him.
(He dies and is reborn at the end of the episode).

The information you are looking for is "The Return of Chef!" (Episode 140).
However, at the risk of spoiling the episode, he was brought back from the brink and sustained in a Darth-Vader-esque suit of black armor by the Super Adventure Club at the end of the episode.
In fact, you can see Darth Chef (who I like to call "Sith Boyardee") holding a glowing red spatula in the left portion of the last 3-4 second panel of the each set of opening credits throughout the rest of Season 10.
Sorry to split hairs, but - with this foundation laid by Tray and Matt - I fully expect to see a Darth Chef episode sometime during Season 11.

I believe it was the one that had to do with Scientology, but I don't know the name of the episode. I hope someone else can figure it out from there, because I want to see that one, too.
